I have a 1998 Dodge Grand Caravan SE 3.3l w/ AC. I replaced my idler pulley (not tensioner pulley) with the only one available but it is off by about 3/16" causing the belt to stretch over the edge and ultimately split and tear. The pulley was the one called for by Chrysler. Anyone else out there have this problem?

I had the same problem. Mine was caused by the idler pulley not being screwed in far enough. Is there some reason that your idler pulley bolt can't go through all the way? I would tighten it to around 30 ft/lbs (i.e., "medium").
 
I also saw a diagram that describes an alignment, but I think that's going to adjust it in an up & down position, not left/right.
