Hello everyone!

I wanted to share something with those of you who have also encountered the infamous broken bolts on your headers.

Spare all drilling procedures to remove a broken bolt and try this first:

Take a steel nut and place it over the hole where the bolt has been broked off.

Second, I used a feed weld (which seems to work better than arc) to fill the center of the bolt and with any luck attach the nut to the broken bolt.

The weld should not stick to the block because it is aluminum...

Once a weld is set, carefully back the bolt out with the appropriate socket.

It might not take the first few times, but I got eight broked bolts out on my 94 with this method.
I would definitely suggest getting some doug thorley headers with a 2.25" exhaust!

Good luck everyone!

Sounds like a good trick - I bet there are some Villager/Quest minivan owners from that era who wish they had known about that one.

Maybe if you wrote that up as a Guide, a lot more people would be able to find it when they search that issue.
